Smart Overload Control and Safety with a Loadcell Alternative

One of the most fundamental problems faced by crane manufacturers and end-users is operating cranes with heavy loads that exceed their capacities. This situation not only causes serious damage to the crane mechanism but also endangers operational safety. Traditionally, loadcell systems used to address this problem cannot always be preferred due to their high costs.

As a result of the R&D studies we carried out at KNC Otomasyon regarding this problem, we developed an innovative alternative utilizing Fuji inverter technologies (especially the FUJI ELECTRIC FRENIC ACE series). By utilizing the built-in PLC infrastructure within the FRENIC ACE series, which allows for 200-step programming, we monitor the status of the drive in real-time. Thanks to our specially developed software, the drive instantly detects overloads, restricts upward movements, and only permits the load to be lowered safely, thereby preventing the operator from exceeding the crane's capacity.

Demanding Lifting Operations with Instant Torque Production

The FRENIC MULTI, FRENIC ACE, and FRENIC MEGA Fuji inverter models manufactured by the FUJI ELECTRIC brand are perfectly tailored for hoist applications with their advanced technical features. Lifting operations in cranes represent one of the most challenging scenarios for industrial drives. Particularly at the exact moment the load is lifted off the ground, the motors must instantaneously produce a massive amount of torque to perform the lifting safely.

The ability to produce this high torque is directly dependent on the instantaneous current overload capacities of the drives:

  • FRENIC ACE and FRENIC MULTI: Can provide up to 200% of nominal current for a duration of 0.5 seconds.

  • FRENIC MEGA: Provides absolute success and stability in lifting applications by supplying up to 200% of nominal current for a duration of 3.0 seconds.

High-Level Safety with Mechanical Brake Parameters

One of the indispensable safety requirements of hoist applications is properly configured mechanical brake control parameters. These parameters prevent the motor from uncontrollably dropping the load downwards during starting or stopping and ensure that operations run smoothly without issues.

At the same time, this prevents the mechanical brake from opening uncontrollably and creating a security vulnerability. For example, in a scenario where the physical connections between the motor and the drive are lost, if the brake control is directly assigned to the "Drive Running" signal; the moment the start button is pressed, the drive (VSD) will release the brake, causing the load to drop uncontrollably. However, when mechanical brake control parameters are utilized in advanced speed controller drive models such as FRENIC MULTI, FRENIC ACE, and FRENIC MEGA, this risk is completely eliminated. These smart systems take the highest level of safety precautions by checking whether the motor is actually drawing current before opening the mechanical brake.
